Cleaning Concept for an ISO 7 Cleanroom in Fuel Cell Production

Fuel cell manufacturing requires highly precise processes under strictly controlled conditions. Even the smallest particles or contaminants can significantly impair product quality, performance, and service life. A clearly structured and practically proven cleaning concept is therefore a central success factor for stable and reliable ISO 7 cleanroom operations. 
As part of a reference project, MPC Munschek Process Consulting developed a holistic cleaning concept for a fuel cell production facility. The objective was to ensure stable cleanroom conditions during ongoing operations, design cleaning processes to be efficient, reproducible, and audit-ready, and integrate them seamlessly into the overall cleanroom operation. The holistic approach brings together factory and cleanroom layout, material and personnel flows, cleaning procedures, organizational structure, and quality assurance into one integrated system. 

 

Integrated Factory and Cleanroom Planning as the Foundation for Stable Operations 

An effective cleaning concept does not start once operations are running - it begins in the early phases of factory and cleanroom planning. The key is to design processes, material, and personnel flows from the outset in a way that minimizes contamination risks and reduces cleaning effort through smart layout and process design. 

 
The following aspects, among others, were incorporated into the project: 

  • Zoning in accordance with defined cleanliness classes across production and ancillary areas 
  • Optimized routing for personnel, materials, and waste 
  • Clear physical separation between clean and non-clean zones 
  • Integration of cleaning activities into daily production and operational workflows 

This structured approach creates clear framework conditions for stable ISO 7 cleanroom environments and forms the basis for efficient and safe fuel cell manufacturing. 

 

Development and Implementation of a Structured Cleaning Concept 

Building on the agreed factory and cleanroom planning, the project team developed a comprehensive cleaning concept covering all cleanroom and adjacent areas. The goal was to define standardized, reproducible, and audit-ready cleaning processes. 
A key success factor was the early involvement of all stakeholders, from production and facility management through to external cleaning service providers. This enabled interfaces to be clearly defined and responsibilities to be unambiguously assigned. 
 
Core elements of the concept include: 

  • Clear definition of roles and responsibilities between internal teams and external service providers 
  • Definition of release procedures, inspection checkpoints, and escalation pathways 
  • Detailed documentation and targeted personnel training 
  • Seamless integration of cleaning processes into the quality management system 
     

The result is a set of traceable, reliable cleaning workflows that can be managed consistently in day-to-day operations. 

 

Cleaning Matrix for Maximum Transparency and Process Reliability 

A central tool developed within the project is a comprehensive cleaning matrix. It provides full transparency across all relevant rooms, surfaces, systems, and equipment within the cleanroom environment and establishes clear cleaning standards. 
 
Typical contents of the cleaning matrix include: 

  • Assignment of rooms, surfaces, systems, and equipment to cleaning responsibilities 
  • Definition of cleaning intervals and frequencies 
  • Description of cleaning methods and agents used 
  • Clear definition of responsibilities 
  • Documentation of proper execution 
     

This systematic structure enables efficient resource planning, reduces unplanned downtime, and increases both process reliability and audit readiness in cleanroom operations. 

 

Cleaning Agents, Equipment, and Work Instructions 

To ensure reproducible cleaning results, suitable cleaning agents and cleanroom-compatible equipment were selected and described in detailed cleaning work instructions. The instructions define each step clearly and comprehensibly from preparation through execution to final inspection. 
Accompanying training sessions ensure that all personnel involved have a consistent understanding of the requirements. This particularly supports high process reliability in daily operations, compliance with applicable standards and audit requirements, and the continuous improvement of cleaning quality. 

 

Mat Concept for Particle Ingress Reduction 

Another key component of the overall concept is an effective mat system. Dirt-trapping and adhesive mats were strategically positioned at airlocks, transition zones, and critical areas to control particle ingress at entry points before it can spread into the cleanroom. 
The results: 

  • Reduced cleaning effort within the cleanroom 
  • Greater stability of cleanroom conditions 
  • Additional safeguarding of production quality 

 

Tendering and Vendor Selection as Added Value for the Client 

An additional benefit of the project was the development of a vendor-neutral and tender-ready version of the cleaning concept. MPC supported the client throughout the entire process, from concept development through tendering to the selection of the final service provider and complete documentation of the agreed scope of services.
